Nice visual/how-to video Bulldog! The cars certainly fit snug in the carrier. It sort of looks like my boxes for my SR.

I have to agree with you, Goat_Boy's CNC'd "car holders" are really nice!
 
Here are pics of my SR carrier, very similar to your design Bulldog, but the wood would not be very friendly to the body on these cars. The foam works great here.

I think that ever since USPS raised rates (was it last December or so ?), they tilted me more toward using their Priority Mail boxes instead of my own boxes. When you do that, weight doesn't matter, so swapping some foam for wood isn't as big of a deal. I just wish they had bigger boxes !! I will incorporate this very useful idea somehow along with the thick foam idea from Kinser that I recently started using.

Thanks guys! My cars all got back in great shape! I made some refinements on my boxes, I made them work for multiple wheel base, fenders, razors, and more! The Fort Knox Bulldog Box!

Bulldog your carpentry skills, innovative ideas and necessity mediated inventive skills are amazing and your videos are rapidly becoming must-see tutorials for all league proxy racers. Keep up the good work. I look forward to your videos just like Zeebs podcasts for the latest developments and Pro level PWD info!

I suggest you make a you tube channel with a compilation of your PWD videos to inspire and guide future racers. This growing compendium will be a good reference source and help promote and grow our league.

At first impression I was thinking it would be too rigid and transfer any shock into the car. After more thought it isn't much different then something like an otterbox for a phone. Those are hard and snap tight too and can take a good beating without damaging the phone.

I believe the damage might be caused when a jolt of an impact of the shipping box flexes the foam enough for the car to hit the side of the box. I think it's important for the car to be very snug in the box and not be able to move side to side front to back as it gets slammed around in the mail process. Foam will absorb shock, but the car must not slam the wheels against the side of the box. As I shook the boxes and threw them down my front stairs I inspected them. If I used axles that were too loose the axle would start to work it's way out but no wheel damage. I have not slammed the razor wheel cars around like that because I only have one set of wheels for each class, LOL! Time will tell....

Something like foam tape under the car might be a benefit? Like this?

I'm not sure if a cushion of foam is better or not? The foam will absorb shock for sure but I believe the hard jolt may let the cars shift in the box a tad if they have a small bit of slop in the hold of the car. This foam tape under the car may be a benefit.

I think having the car in a rigid carrier in a Legend type box is fine, but I would want more foam around all the Legend boxes. In one video it looked like you're putting them straight into the shipping box Bulldog? I cut foam to line my box completely and glued it all in so the volunteers don't have to mess around with figuring out a puzzle.

This box is ready to be retired, I've been using the same one for over a year. I put my car name and contact info inside and also on the Legend box to assist the guys in reboxing. I have another box I use when I ship multiple cars made the same way. Even with all this, I've still had a car come back with a wheel knocked out, but I figured out the the foam strip I had glued to the lid of the Legend box was too wide for the car and it was able to make contact. The car also had a slightly loose axle hole which I'm sure contributed. My fault, I should have checked it. I trimmed a bit of the foam off with a razor blade and haven't had a problem since.
